Air con issue

About two months ago we had our 2005 Jeep GC CRD in for service and at the time the weather was quite cool. Due to it being cool, I had the temperature turned up however i noticed I was not getting any warm air on my feet when the selector was set to "feet". On checking I noticed a rectangular block of foam sticking out of the vent. I removed it and warm air again.
Recently we experienced some very hot weather and turned the air con selector to face as did not like very cold air on my feet. However it continued to blow cold air onto my feet despite the selector being set to "face".
After reading the WK technical manual on HVAC, it seems that the blend door actuators may be faulty or something is jamming the blend doors. It is not too bad on the passenger side (right hand drive vehicle) but is strong on driver's side. Seems to be an involved job to rectify the situation and wife is not happy spending more money on Jeep.
Any idea of a solution and also on the block of foam that popped out shortly after it having a major service. Does the HVAC require regular servicing or pollen filters changed? Thanks.

Reading other posts regarding the issue and did some more checks. Air seems to be blowing out the passenger and driver side floor vents equally and you can adjust the temperature up or down.
However if you select cabin vents the air continues to blow out the floor vents. I opened the glove box and when you select either floor or cabin vents, you can hear a noise similar to a needle scratching across a vinyl record. Suggestions on this forum is that it may be the actuator gear, which is a small plastic gear, has broken. Apparently this can be changed without having to remove the dashboard, however not sure if we can get the part. Any ideas on how to access it would be welcome. Thanks.
