I started working on Brians manifold today. The manifold is definitely made of multiple pieces, and oddly enough they come together at the runners.

The goobers you see in the runner actually run several inches into the manifold. I have ground them flush with one another. Since there is a gap between them I am debating trying to find some epoxy that will work to fill in. I may or may not do that however since I am working with a relatively short timeframe to get this manifold done.

This manifold is made out of what appears to be some sort of nylon material and is very different from the plastic used in the TBs. Where the TB plastic just turns into dust, this manifold, when running a sanding roll across it, gets hot, melts, then rebonds with the cooler areas of the plastic into a different shape. So, every time I run a sanding roll across it for more than a few seconds, I have to scrape the scabs off the runners. For this reason and others porting this is taking longer than anticipated. I'd do this again, but probably charge a little more for it.

I have also raised the roof slightly in order to blend the upper walls of the port on in.

I am almost done with cyl 1's runner, I will post it in a little while after I eat lunch here.

This is a more or less finished picture of cyl 1's runner. It looks worse than it is- the material is real messy to modify. You can see the goobers I referred to in previous posts and how they run up several inches into the manifold.

I started cyl 3, but am calling it a day. Will be continuing-and finishing- the work tomorrow.

I have finished the runners. I mic'd them out and the end result is pretty close- closer than OEM, which had varying overlaps from runner to runner. This thing was not a quick job due to the nature of the composite material, but now that I've done one I can probably do it quite a bit quicker. I have also taper ported the plenum inlet, but have not sent out everything yet as I am considering porting it further. It is currently 67mm (stock is 67 but quickly necks down to IIRC 65), with a slow taper. The portwork is all mine but credit needs to go out to Chris Grimm, a friend and automotive engineer. I consulted Chris to verify the best way to port this manifold, as this is the first time I have worked with a manifold like this.

Its important to note that more could likely be done to help this manifold with the use of epoxy, but I was very reluctant to do so as I did not want to chance epoxy breaking off the manifold due to a weak bond while being used.

I also further modified cyl 1 from the picture you see. I will post up some pics either tonight or tomorrow.

Time for an update to this thread...busy as always....

The manifold is back on the truck. I will let Brian elaborate on his experiences but it sounds like he is happy with the gains. I learned alot from this manifold...the next one I do will be better, but this was a very good starting point. Id like to thank Brian for being the guinea pig and for tearing apart his truck for the better of the community.

Yes ! The truck is up and running once again!. Alrite so my 0 to 60 time shed one second and yes I did record times before and after the mani went out. The biggest differences can be felt at higher RPMs. After 2k there was a noticeable difference. Highway passing power seems to have improved as well. The biggest flaw of the vehicle seems to be getting from 0 to 30 or from about 500 rpm to 2k it feels very slugish. It crawls to 30 but after that it accelerates nicely. Overall just regular driving, the throttle seems a little more responsive and the acceleration feels smoother all around.

Next up is a Hypertech tuner and some JBA headers. I will warn any of those who are willing to attempt this manifold project, it is a pain in the ass to remove and unless you can figure out where we went wrong you will have to cut the thin metal piece above the manifold fortunately however because it is such thin metal you can fold it back to its original positioning pretty easy.

After we talked tonight, I searched where you live to see what kind of elevation you live in. The air is very thin at your altitude, and because of the drop in performance as air density increases, you spend more time in this "flat" spot of the power curve. So while there would be a flat spot even for someone at sea level, it is amplified at altitude because it takes even longer for you to get out of it. In other words, the flat spot is even flatter for you than someone at sea level.

Im not sure if your post about cruising through the WalMart parking lot was before or after this post but your PCM is also very likely still learning. It takes a good 100-200 miles in some cases. This could explain why part throttle driving feels really good, yet WOT almost feels like you bog down some off the line.

With these kinds of mods, tuning support is really a must, the hypertech should be able to get rid of some of the torque management you may be experiencing along with added spark advance and leaner AFRs to get you moving.

Doing some math here...it looks like there was about a 1500 ft difference in DA between the before and after. So part of the gains were from significantly better air (6-8 hp worth), but the porting still was very effective. Considering the low end dip in power, this should still be good for 10-15 crank hp on its own, if not more.
