Mods continue- full suspension upgrade coming

Well, I have all my suspension parts on order. Now begins the waiting game. I ordered 20x9 SRT8 replicas from Factory Repros with Nexen tires, Addco sway bars, new Moog premium end links, SRT8 strut bar, Monroe reflex shocks & struts, and new spring isolators. I have a set of SRT8 OEM springs that I bought six months ago ready to install. I can't wait to get started! I'm tired of the wallowing, bouncy factory suspension on my WK.

I've been spraying all the nuts & bolts with penetrant to hopefully ease the removal of the old stuff. It doesn't look too bad, mainly surface rust from what I can see. I also bought an impact wrench to help with the swap. I'll update this thread when I get started and as things progress.

How's the project going? I have an 06 WK, 5.7 and am also looking to upgrade from stock suspension to improve handling.

Well, not much to report since I haven't started yet. The Addco sways were on back order and I just got the rear sway yesterday. Now I have all the parts that I ordered in hand and just have to find a weekend where I don't have too much going on or need to drive my Jeep. I'm going to attack the rear suspension first as I think it will be the easiest over dealing with the front struts.

Well, I got started tonight after work by jacking up the rear end and disassembling the entire rear suspension. It went smoothly until---SNAP! I broke the head off the sway bar bushing bracket lower bolt on the driver side @#$%^& and &$*!($#*$@ to hell!!! I'm pissed now. I have everything apart and all the upgrade parts layed out ready to reinstall but can't continue until I figure a way to get this broken bolt out.

It's broken nearly flush with the face of the axle bracket it threads into. There's not enough to get ahold of with vice grips or anything. The rear part of the bolt sticks out past the nut on the opposite side about 1/4", but there's no room to grab it and rotate inside the formed bracket. I'm in the process of drilling it out right now. It's slow and painful work in a cramped position drilling out a hardened bolt. I'm working on getting the first small hole through so I can increase the size of the bit and drill out almost to the threads before picking it out in pieces (I hope).

I'm really hesitant to attempt the front struts for fear of something similar happening. This is my DD and I'm working in my garage using jack stands and hand tools. I don't want to get in over my head, disabling my Jeep and not having transportation next week. Uhg!

After spending hours fiddling around with drilling which wasn't really working well at all- hardened bolts are a bitch! I tried to hammer a small socket onto what was left of the bolt but it wouldn't hold when turning. So I'm basicaly at the end of my whits and ready to throw in the towel and I make one last attempt to hammer on a slightly smaller socket hoping to get some grip. As I'm hammering away and it's starting to seat- POP! of comes the welded nut from the bracket. Didn't expect that but hey that will work too! Now I have a through hole I can put a bolt, nut and lock washer into. I'm back in business. Now comes the reassembly process. Then on to the front (maybe). I want to at least install the front sway, but I may leave the struts to a qualified shop in case there are more problems.

Well, I have success to report! I got the rear suspension reinstalled without issue once that pesky broken bolt was out of the way. I installed the front Addco sway bar without incident. It was much easier that the rear to work with although it is very heavy to lift into place. I even changed my oil and filter while I had the front end up on jack stands. I bolted on my SRT8 reps and WOW! does it look nice. I drove it around the block to let everything settle in. Also drove it to work today and the ride is very good. Not stiff at all. Although I can tell the front struts are weak because the front end has more bounce than the rear with the new Monroe Reflex shocks. I'm going to have my mechanic install the fronts. The bolts are rusty, especially the clevis bolts- so I don't want to run into any major obstacles like I did on the rear end.

The only complaint is the front sway bar squeaks a little when the suspension compresses like when turning into a driveway or going over a raised bump in the road. I can hear it and feel it in the floor board. It seems to be coming from the sway bar frame brackets. The bushings aren't rubber or poly- they seem to be some kind of hard plastic material. I don't recall the instructions saying to grease these, but I may have to unbolt the brackets and apply some grease to quiet the scrunching noise. I did keep all the hardware loose until all weight was on the suspension before torqueing everything down to prevent binding. I'll have to see if it quiets down as the week progresses. If not, then I'll grease it up this weekend.

Would you happen to have a picture of the front Addco sway bar mounted and front bushings? Reason I ask is that every time I have read about the front Addco on the WK in the past there were always fitment issues. If they finally fixed them, then I might take a look at them again.

I'll try to get some pics soon. But to answer your question, there is a small fitment issue. The front sway bar ends are not bent at the correct angle. This makes the end links sit at an angle where they attach to the bar. Over time, this will stress the end link bushing and probably wear it out more quickly than if it were properly aligned. Also, as I mentioned above, the frame bushings are squeaky. They did not break-in over time and continued to squeak. So this weekend I removed them, drilled holes in the mounting brackets, added grease nipples, drilled holes in the bushing and tried to use a pencil grinder (dremel) to add grooves inside the bushing to allow grease to flow around the bar evenly. However, the bushing material is soft and difficult to 'grind'. I had limited success making the grooves I wanted. Anyway, I greased everything up good using marine-grade grease (water proof), reassembled and all the squeaks are gone!

The ride is good, not harsh, and the handling is downright awesome in the twisties. If you don't like the idea of replacing end links more often or having to modify a product that should come ready to use, then I would recommend going with the factory SRT8 anti-sway bars.

P.S. Nice looking truck. Love the wheels and tires!

Thanks for the information on the front Addco sway bar install. Looks like the only "bolt on" upgrade for the front sway on the WK's is still the SRT bar. I was hopeing Addco would have figured out by now how to address their front sway bar fitment issue.
