Can you get different sized tounges from HR?
Go to Bunnings and get an angle grinder for $15 bucks, you only have to take a couple off mm off the corners.
I did this to the one off my Falcon which has the bike rack attachment. It now fits into my Mopar (BB).

I used a flap disk and just took the paint/powder coating off and it slipped straight in.

I have three concerns with modifying the current one and that is I cant use it on the falcon anymore and considering I am towing a heavy load if it would void insurance and also move around a bit when towing and make lots of noise.

As others have advised, it is only the radius on the corners that is different. Once they have been slightly rounded off it will still fit in your older hitch.
Trailer loads will be taken through the square faces, and any banging or noises won't be related to removing a very small amount of material from the hitch shoulders.
Of course the advice you have been given assumes only the minimum amount of material is removed to allow the fit.

As you can see only taken off the radius with the wall thickness being maintained. Paint it black and you wouldn't even know.

The Best Bars Mopar hitch is 51mm square.
The HR one is 50mm it appears to be solid and a lot longer then the one you have in your photos.

Yep, yours is a true HR WDH. They are beefcake heavy, and require more than just a touch with a flap disc to re-profile to fit.

Hayman Reece use their own proprietary steel profile for the receiver and it has a very square corner compared to the "off the rack" steel profiles used by others.

I reckon taking it to a steel fabricator and having the corners machined off. Then use two HDUPVC strips to pack out the width.

Otherwise, it might be easier to change the towbar over than buy into a different, probably inferior, WDH.

I think I might do that.

I can modify it with the tools I have but I was also thinking with my trailer I might need the one with the even larger drop on the height as the jeep is a lot higher then the falcon.
You can see in the last photo I have it on the lowest height setting.

I actually meant the opposite, but hadn't noticed that you were maxxing out the drop.

You might as well sell the HR system unmodified so it retains its value, and buy what suits your current needs best. Your system looks to be in good nick, so should pull a decent price.

It is a much quicker job than I imagined to take the corners off.
I almost went too far when I took the edges of my HR hitch.
Just a grinder disc on a 100mm angle grinder.
Not difficult at all.

Thanks for that. It sheds some light on what is happening. My guess is that Best Bars hitch is a 2"x2" square hollow section (SHS) whereas the HR one is a true metric 50x50 SHS (2"=50.8mm). Best Bars are probably supplied by NZ Steel who list their sizes as nominal, so maybe a soft conversions from the imperial. SHS are designed to telescope so it would seem that the nominal 50x50 of Best Bars is incompatible with the true 50x50 SHS of HR. Luckily it's easy fixed.
