I did hear the sound now. I can not give a 100% garantee, but this could very well be the T-case chain skipping teeth.
I heard from a guy who split the t-case on the jeep, but i can not tell if this is easy to do. I will attach some manual pages which show how to open the T-case. You could ofcourse also decide to look for a good low milage NV 247, or even put a NV 242 on it. The last option requires at least a new front propeller shaft and other shift lever mechanism with the other T-case shift options.

looked into a junk yard 247, running 450 for that one. about the same on ebay. i can pick u a new chain for under 50 dollars though. so i think i'll go in the route of seeing how hard it is to change the chain.

over the past day or 2, we've had snow and i've had it slipping alot more with driving it. it seems to be getting worse with the problem i'm having at highway speeds. it's just constantly skipping every second or two when cruising at 55-60.

do you think this is consistent with the problem going away when i take the front drive shaft out?

Yes, because without the front drive shaft, there is no more torque transfer to the front wheels, so the chain will not skip teeth.

I have never tried this myself, but i think that you can check the T-case chain in the following way: remove the rear prop shaft and put the T-case in 4Lo. Keep the emergency brake on and the footbrake and try to move the jeep. The chain should skip teeth and make the noise. A second person could listen on the side of the jeep (not under the jeep for safety reasons) to pinpoint the noise coming from the T-case.

good idea, if it gives me the noise, then it's the chain. but if it doesn't then it could be something in the differential?

Since the noise is there while driving, i would expect to get some noise when the rear prop shaft is removed, or from the t-case, or from the diff. You maybe have to push the accelerator a bit to increase the torque, but with the brakes on, i expect there to be more torque then during driving. Take care that when in 4Lo, the jeep wants to move, so keep some safety margins in front of the jeep, push the brakes hard and donīt let anybody lay under the jeep, only beside it, to locate the exact noise maker.

Good news, changed the transfer case today, flushed the diff and filled with mopar 75-140, mopar slip additive, and filled transfer case with mopar 247 fluid. I've got some other odds and ends to tend to, but the problem is finally fixed. Huge relief of stress lifted, let me tell ya...

That is good news. Did you find a T-case for a resonable price? You didnīt want to go for the chain?
By the way, did you remove the rear prop shaft and check if the chain was skipping? Just curious if this worked

got a case for 450 from a salvage yard. the chain looked like it was more than i was wanted to tackle. i figured there was probably more wrong in the t-case than just the chain and i'd be opening a can of worms. I needed to get the Jeep up and running as soon as possible. If it was summer and I had time, I'd probably have ripped the case apart. But Wisconsin winters are not forgiving when your 4wd isn't working right or about to take a complete crap if that chain let go all the way.

maybe i'll keep the old case instead of taking it back for the core charge. see if i can fix it myself and sell it.

I actually did it on the hoist. Took out the rear shaft, lowered it back down to where someone could get back in. Left the wheels off the ground, and with the brakes applied, it gave me all the noise I needed to hear to confirm actually changing the t-case.

Only reason I thought it was the differential was the skipping chain would resonate through to making me think the cv shaft was slipping in the side gear or I didn't have the diff fluids right. If I would have done that test from the get go, I'd have saved a lot of money. But I have a transmission and transfer case with 100k less miles than the Jeep now. So it wasn't a total loss. I'm guessing the tranny was going to give me issues soon anyways.
