Another SC XJ with 220rwhp truetrac 3.55 gears and 27" low profile tires.
Many of my son's friends with XJs with 35" tires beaten on regularly.

I don't think stronger caps is the answer here. Something is off in your setup.
It looks like you didn't setup the adjusters correctly and the diff moved left-right and bearings separated and the diff wobbled and blew out your caps.

Use a Lube Locker diff cover gasket next time instead of all the excessive RTV.

You changed only the rear gears, Is your WK 2WD?

Yes its one of the rare 2wd's lol. Everything was put together to factory spec. Torque specs, backlash all of it. Everything is put back together exactly the same now. Only difference is the bearing caps are thicker.

let me add on here, I know it looks like what you said happened. but when the caps let go, it also bent the bolts and therefore nothing is there to keep the screw adjusters in place. its hard to gauge what happened based on the aftermath pic because everything shifted around.

now I will say this, your explanation is the only one I like that I have gotten as you hint at something. while I had everything within factory spec when I first put that rear end in, it is possible for the backlash to be off since the 3.73's are more of a straight cut over the stock ones. so since I put it back together it hasn't blown on me. even tried to do all the drifting and 3 back to back track events. still holding up. what I did was when it fixed it, beside a stronger cap, was I did tighten up the backlash slightly.

but it still hard to say what it was, even dealer techs couldn't give me a good explanation and none of the ones I talked to had ever seen that.

2WD, that definitely helps keep the weight down and performance up.

Yeah those screw adjusters are a real pain to set up. Without a special long tool to insert thru the axle shaft to adjust them, there is no way to make the necessary set up adjustments. They make it so you don't have to use 'set up bearings' and shims but you can't just set them in place and screw on the caps.

This guy did a pretty good write up on diff set up with the screw adjusters-
Gear Install in a Chryco 8.25 - JeepForum.com

I hate needing a one time use special tool for disassemble or assembly. I have a whole pile of them.

BTW I love the TrueTrac diff. It works great on the street. Very well mannered. No clunks or ratcheting.
2 wheel burn outs are cool. Here's one of mine after install of TrueTrac on 265/35-18 tires. 2 black stripes in front of the house. At the end I almost dropped the camera laughing so hard.

This will be interesting.
Stock 3.7L V6 makes 210HP/235TQ at the crank.

The 4.0L HO I6 makes 190HP/225TQ at the crank and 135hp/165tq at the wheels. After all the 'bolt-ons' 150rwhp/175rwtq.

Yup and factoring in drivline loss of 15-17% it made anywhere between 168-175hp at the wheel in stock form. It will be intresting to see if I get close to advertised crank numbers
